Four-High Hydraulic Precision Leveler: Roll Support & Gap Control
Understand what supports the work rolls, what the hydraulics control, and which details determine whether a machine fits your material.
Technical guide ยท Updated September 20, 2026
When a machine is described as a four-high hydraulic precision leveler, the name combines two separate engineering choices. Understanding them makes it easier to compare drawings, read quotations and ask the right questions before a material trial.
The photographs and diagrams below illustrate those functions. They explain the arrangement shown, rather than establishing a common capacity or control package for every HENLI leveler.
01 / READ THE ROLLER STACK
What does four-high mean in a leveling machine?
Four-high describes the support arrangement, not four leveling rollers. In a typical 4-Hi machine, the sheet passes between upper and lower work rolls. Backup rolls support those work rolls directly. This produces two roll layers above the material and two below.
The work rolls are staggered along the feed direction. As the sheet travels through them, it undergoes successive alternating bends. With suitable roll geometry and settings, the process improves shape and redistributes residual stress. It does not simply squeeze a sheet between two flat surfaces or remove every internal stress.
Work rolls
Roll diameter, pitch, count and engagement determine how the material is bent. These must suit the thickness and material condition.
Backup rolls
The backup system supports slender work rolls against bending loads. Support layout matters across the working width, not just at the roll ends.
Frame and adjustment system
Columns, crossheads and the adjustment or holding mechanism carry the reaction load. Their arrangement is separate from the four-high roll-stack definition.
Where a model has adjustable backup groups, their settings can influence work-roll deflection across the width. Confirm which groups are adjustable and what corrective functions the machine provides; not every four-high leveler has the same adjustment system.
02 / POSITION ยท HOLD ยท CONTROL
What does the hydraulic system actually control?
The material pushes back against the rolls while it is being bent. The leveling assembly must maintain its intended geometry under that reaction force. Depending on the design, hydraulic equipment may position the assembly, hold it against movement, or form part of an actively controlled gap system.
These are different functions. A hydraulic locking arrangement is intended to resist unwanted movement after adjustment. Active compensation additionally requires a suitable feedback and control system that responds to changes during processing.
Position the roll bank
Confirm how inlet and outlet settings are established, which axes move, and how operators record or recall the settings.
Hold the intended setting
Check the load-holding arrangement together with frame stiffness, roll support and the permitted operating conditions.
Respond to measured change
Ask what is measured, how the control responds and what acceptance test verifies compensation. A sensor display alone does not prove closed-loop correction.
Gap position is not the same as finished-part flatness. A displacement reading describes the position being measured; it is not a direct inspection of the leveled sheet. Hydraulic pressure is also not a direct flatness measurement. The finished part still needs its agreed inspection.
A mechanical adjustment system is not automatically unsuitable, and hydraulic control is not automatically better for every application. Compare adjustment resolution, rigidity, holding behavior and repeatability against the actual material and production requirement.
03 / FOLLOW THE DRIVE PATH
Why the roller drive and surface condition both matter
The illustrated configuration uses upper and lower drive assemblies. Gear motors supply torque, and multi-shaft gearboxes distribute it to the associated roller groups. The exact number of driven rolls, coupling arrangement and motor duties should come from the supplied machine drawing, not from a general product name.
Powered work rolls help carry material through the bending sequence. However, a powered roll can still slip or mark a surface under unsuitable conditions. A correctly functioning passive roll can rotate with the material; it should not be described as an inherently stationary rubbing surface.
For a surface-critical sheet, inspect work-roll cleanliness and condition, alignment, contact loading, guides and entry/exit handling. Contamination or damage anywhere along that path can affect the result. Cleaning access and a repeatable inspection routine therefore matter alongside the drive specification.
If painted, polished or otherwise sensitive surfaces are the deciding issue, see our 4-Hi versus 6-Hi selection guide for perforated metal and etched mesh. It explains the intermediate-roll distinction and how to assess surface requirements without assuming that either structure guarantees a mark-free part.
04 / READ CAPACITY AS A COMBINATION
Which specifications must be confirmed for your model?
A four-high hydraulic leveler is a construction description, not a universal thickness range. Two machines with that description may have different roller geometry, working widths, drive capacity and control functions. Review the current specification for the exact model and revision being offered.
- Material and capacity basis
Confirm the grade, temper or hardness, thickness and width together. Ask which material strength the capacity is based on. Yield strength and tensile strength describe different properties and must not be substituted for one another.
- Roll geometry and support
Check work-roll diameter, pitch and quantity, backup layout and available adjustments. Width capacity alone does not show whether the machine can produce the required bending action in your material.
- Gap setting and control functions
Identify the adjustment mechanism, hydraulic holding function, sensor locations and any verified active compensation. Confirm which controls and features are included, rather than assuming them from the photographs.
- Production and service requirements
Review working speed, part-handling limits, entry and exit support, utilities, maintenance access and floor loading using the proposed configuration and site layout.
A quoted tolerance needs a measurement definition. Include part dimensions, inspection area or span, the permitted deviation, and whether the part is measured free or restrained. State whether acceptance applies immediately after leveling, after cutting, or after a downstream operation.
For the next level of selection detail, read how roller diameter is selected for sheet metal leveling, or compare the families in our coil and sheet leveler range.
05 / FROM A DRAWING TO AN ACCEPTED PART
Verify the result on representative material
A useful trial matches the production material, dimensions, surface condition and incoming distortion. Record the machine configuration and setup, then check the result using the agreed flatness and surface criteria.
If the concern appears only after punching or cutting, include that stage in the acceptance plan. A flat sheet at the leveler exit does not by itself establish the condition of the finished part. See the representative-part trial checklist for the information to prepare.
06 / QUICK ANSWERS
Four-high hydraulic leveler questions
Does four-high mean four work rolls or four hydraulic columns?
No. Four-high normally describes two roll layers above the material and two below: work rolls and their backup rolls. The number of work rolls along the feed path and the number of hydraulic columns are separate specifications. Check all three on the machine drawing.
What does hydraulic locking contribute to leveling?
A hydraulic holding arrangement can help resist movement of the leveling assembly under material reaction force. Its performance depends on the frame, hydraulic circuit, support arrangement and controls. Confirm whether the proposed system provides positioning, locking or active compensation; hydraulics alone do not establish automatic gap correction.
Do fully driven work rolls prevent surface marks?
Driven rolls transmit torque to help move material through the leveling section, but do not guarantee a mark-free surface. Roller condition, contamination, alignment, contact loading and handling also matter. Qualify both flatness and surface condition on representative production parts.
Can a four-high hydraulic leveler guarantee a particular flatness?
The four-high hydraulic label is not a flatness guarantee. State the material, thickness, width, part geometry and incoming distortion, then agree the measurement area, method and inspection stage. Verify the proposed configuration against those conditions, including whether the part is free or restrained during inspection.
